I have a solution converted from 6 to 7 that is hosted on a OS X Server accessed by OS X clients. The solution includes a mail merge type feature for printing form letters. The feature uses the FM 6 method of nested Substitute functions.

In all other areas of the solution, there are no printing problems, but when printing the mail merge letters, any or all of the 4 margins may change while printing. Each time the script is run, any margin may move as much as 1/4" or so.

Do you have fixed margins defined for your print layout?

Yes, they are all fixed. We also tried moving them around some. We tried moving them inside and outside the actual margin that the printer(s) capable of with no change. Since my original post I've now seen a new file that's doing the same thing.
